The relationships of contact fatigue life and productive processes and stress level of PD3 rail steel are systematically investigated both experimentally and theoretically. The test results show that, with the technical improvement from hot rolling to off--line full length heat treatment to on--line full length heat treatment, the contact fatigue life increases one by one sequentially. A negative exponential relationship exists between the contact fatigue life and the maximum Hertzain stress. With the increment of relative contact stress, the deformation mechanisms are respectively elastic shakedown, plastic shakedown and ratcheting effect.
